Warehousing has expanded with e-commerce and logistics flow

In the United States, warehousing and storage employment reached about 1.84 million workers in 2024, about 34% higher than in February 2020. A warehouse is not only a storage site. It has become a flow point under pressure from e-commerce, retail replenishment, manufacturing, returns, and delivery.

Returns are a major reverse flow that warehouses absorb

In U.S. retail, returns totaled about $890 billion in 2024, or about 16.9% of sales. This is not a direct warehouse labor metric, but it shows that returns are not an edge case. They are a major reverse flow that warehouses have to absorb. Each returned item may require condition checks and decisions about resale, repair, disposal, or holding.

Physical strain is increasing

A GAO report found that serious injuries among warehouse workers increased by 20% from 2018 to 2022. It also found that about 85% of serious warehouse injuries were concentrated in a small number of body-stress categories, with overexertion treated as a leading cause. The burden of warehouse work appears in the accumulation of walking, carrying, lifting, bending, and checking.

Inventory records and physical stock often diverge

Inventory research repeatedly shows that system records and physical stock can diverge. In a study by DeHoratius and Raman, about 65% of roughly 370,000 inventory records did not match physical inventory. The study is based on retail stores rather than warehouses, so it should be used carefully, but it shows why the work of reconciling what the system says with what is physically present matters.

Recent research also shows persistent inventory mismatch

Recent retail inventory research found that about 59.5% of audited SKUs had mismatches between records and physical stock. In warehouses, this kind of mismatch can affect picking, stockouts, replenishment, and shipping decisions. The invisible work is not only finding items, but repeatedly reconciling information with physical reality.

Automation cannot handle every item in the same way

In piece-picking automation, even advanced robots have limits in the range of items they can handle. Amazon's Sparrow was reported to handle around 60–65% of items, while Vulcan was reported around 75%, with a goal of about 85%. This means that even as automation advances, remaining items, exceptions, checks, and decisions still return to people.

Japan's logistics pressure also affects warehouse flow

Japan's Ministry of Land, Infrastructure, Transport and Tourism estimates that, without countermeasures, transport capacity could fall short by about 14% in 2024 and about 34% by 2030. This is a driver and transport-capacity figure, not a warehouse staffing figure. Still, pressure in the wider logistics system affects warehouses through shipping sequence, deadlines, transfers, and handoffs.
国土交通省の資料では、対策を行わない場合、輸送能力が2024年に約14%、2030年に約34%不足する可能性が示されている。これはドライバー・輸送能力の数字であり、倉庫内人員の不足として扱うべきではない。ただし、物流全体の流れが厳しくなることで、倉庫にも出庫順、締切、積み替え、受け渡しの圧力がかかる。
